Recalls: Kuga plug-in hybrid battery cells and charger
The Kuga plug-in hybrid has had several high-voltage battery recalls. In 2020 the battery pack could overheat and vent hot gas that could start a fire, and a charger-module connector could be damaged; in 2025 Ford found cells that could short-circuit, bringing up a 'Stop Safely Now' warning or a loss of drive. Owners were told to limit charging to 80% until a fix is available, so check what has been done.

Recall: oil or fuel vapour leak can cause an engine-bay fire
Under some operating conditions an oil or fuel vapour leak can meet an ignition source and cause an engine-bay fire, melting or smoke. The remedy modifies the engine undertray and the active grille shutters.
Applies to: Ford Kuga Mk3, built January 2020 to July 2022

Recall: a cracked fuel injector can leak fuel onto the engine
A fuel injector can crack and leak, letting fuel collect on top of the engine near the exhaust, which is a fire risk. Dealers fit a drain tube to carry leaking fuel away from hot parts and update the engine software so that a drop in fuel pressure lights a warning and reduces power.
Applies to: Ford Kuga Mk3, built 2019–2023 (DVSA lists the recalls against those model years)
The recall notices do not name the engine; a later Ford recall ties this fire-risk remedy to the 2.5 hybrid and plug-in hybrid. A Ford dealer can check by VIN.

Recall: engine oil separator may be damaged and leak
Some engines were assembled with an oil separator that had been damaged beforehand and can leak oil. Dealers inspect it and replace it if it is damaged or leaking.
Applies to: Ford Fiesta, Puma, Focus and Kuga built February 2020 to May 2022

Recall: diesel particulate filter can crack
On some diesel models the particulate filter (DPF) can crack. Ford updates the engine software to prevent it and tests the filter, replacing any that have already cracked.
Applies to: Some diesel Ford Focus Mk4, Kuga Mk3, Mondeo, S-Max, Galaxy and EcoSport (DVSA lists 2018–2022 model years)

Recall: B-pillar trim insulation can catch fire in a crash
Insulation on the inside of the lower B-pillar trim sits too close to the front seat-belt pretensioner. If the pretensioner fires in a collision, its heat can ignite the insulation. Dealers remove a section of the insulation from both trims.

If it has the Ford 1.6 EcoBoost petrol: Recall: cylinder head can crack if it overheats
On some 1.6 EcoBoost engines, localised overheating can crack the cylinder head. The crack can cause a pressurised oil leak and, in extreme cases, an engine fire. Under the DVSA recall, dealers inspect the engine and cooling system and fit a coolant level sensor with an audible and visual warning.

If it has the Ford 2.0 Duratorq TDCi diesel: Recall: overheating may go undetected and crack the sump
On some 2.0 Duratorq diesels built in 2014–2015, the engine software may not detect an overheat properly. In extreme cases the overheated engine can breach the oil sump and lose its oil. The recall fix is new software that adds a dashboard warning and reduces engine power when it overheats.

If it has the Ford 1.0 / 1.5 / 1.6 EcoBoost petrol (6-speed manual): Recall: clutch pressure plate can fracture (EcoBoost manuals)
On 1.0, 1.5 and 1.6 EcoBoost petrol cars with the 6-speed manual gearbox, repeated clutch slip can overheat the pressure plate until it fractures. Owners notice a burning-clutch smell and a loss of performance; in extreme cases a bang from the gearbox and debris that can start an under-bonnet fire. The recall adds software that warns the driver and cuts power when the clutch is slipping, or fits a revised clutch on cars without stop-start.
Applies to: Ford Focus, C-Max, Kuga, Mondeo, S-Max, Galaxy and Transit Connect with a 1.0, 1.5 or 1.6 EcoBoost petrol engine and 6-speed manual gearbox, built 2009–2018

Diesel particulate filter (DPF) clogging and repair bills
Owners of these diesels report DPF problems that can be expensive to put right. The filter needs regular longer, faster drives to clean itself; a car used mostly for short, slow trips can clog it, and interrupted cleaning cycles can dilute the engine oil with fuel. For mainly town use a petrol is the safer choice.

PowerShift automatic: harsh shifts and costly gearbox repairs
The PowerShift dual-clutch automatic has a poor reputation on this Kuga. On pre-facelift cars plastic retainers inside the gearbox can wear, break off and be churned up by the gears, meaning a gearbox strip-down; neglected fluid changes lead to shuddering, jerky shifts and big bills. It needs fresh oil and filters every three years. A manual or the post-facelift auto is the safer buy.
Applies to: Ford Kuga Mk2 (2012–2019) with the PowerShift automatic gearbox

Early EcoBoost petrols: coolant tank faults and head-gasket failure
Early EcoBoost petrol Kugas are reported to suffer faulty coolant expansion bottles, misfires and a higher chance of head-gasket failure, especially if the cooling system has not been modified. Look for coolant outside the expansion tank and for white deposits that suggest coolant mixing with oil. The 1.6 EcoBoost was also recalled for a cracking cylinder head.

Electrical faults, including a battery drained by the alarm
Electrical faults are the most commonly reported Kuga Mk2 problems: air-con, sat-nav and radio faults, warning lights and occasional limp-home mode. Higher-spec cars can suffer water getting into the electrics, and the alarm's backup battery can fail and flatten the main battery. Check the fuse boxes for damp and that every electrical item works.

The HV battery pack can overheat and result in the venting of hot gas which can ignite vehicle components or in extreme cases the entire vehicle.
Remedy: To prevent a vehicle fire the vehicles should not be charged using the external charging cable and the vehicles should only be driven using the default Auto EV mode only.

If it has the Ford 1.6 EcoBoost petrol: Recall: cylinder head can crack if it overheats
On some 1.6 EcoBoost engines, localised overheating can crack the cylinder head. The crack can cause a pressurised oil leak and, in extreme cases, an engine fire. Under the DVSA recall, dealers inspect the engine and cooling system and fit a coolant level sensor with an audible and visual warning.
Applies to: Ford 1.6 EcoBoost petrol in the Focus, Kuga, C-Max, Fiesta ST, Mondeo, S-Max, Galaxy and Transit Connect, built 2010–2014

If it has the Ford 1.0 / 1.5 / 1.6 EcoBoost petrol (6-speed manual): Recall: clutch pressure plate can fracture (EcoBoost manuals)
On 1.0, 1.5 and 1.6 EcoBoost petrol cars with the 6-speed manual gearbox, repeated clutch slip can overheat the pressure plate until it fractures. Owners notice a burning-clutch smell and a loss of performance; in extreme cases a bang from the gearbox and debris that can start an under-bonnet fire. The recall adds software that warns the driver and cuts power when the clutch is slipping, or fits a revised clutch on cars without stop-start.
Applies to: Ford Focus, C-Max, Kuga, Mondeo, S-Max, Galaxy and Transit Connect with a 1.0, 1.5 or 1.6 EcoBoost petrol engine and 6-speed manual gearbox, built 2009–2018
Only the turbocharged EcoBoost engines with the 6-speed manual gearbox. DVLA records neither the gearbox nor whether a 1.0 or 1.6 petrol is turbocharged, so this also shows for non-turbo Ti-VCT petrols and automatics.

In the event of a colision which deploys the front seat belt retractor pre-tensioner there is a possibility that the insulation material on the inner face of lower 'B' pillar trim could be subjected to a concentrated heat source that could ignite the insulation material resulting in fire.
Remedy: Remove a section of the insulation material on both �B� pillar trims.

During engine warm up it is possible that the non return valve within the vacuum pump may stick. It is possible that if sufficient brake applications are made before the valve releases the vacuum stored within the brake booster will be used up and a hard brake pedal and longer stopping distances may result.
